Does any one know how to replace blend door, not the actuator?

This is for a dual control hvac rhd model passenger side. Remove glovebox. Remove tray underneath that conceals blower motor. Remove duct for footwell heating (one screw attaches to blower motor). Remove actuator, three screws. Use drill to cut hole big enough to insert hacksaw blade into heater box. Cut hole big enough to be able to remove broken mixer flap. This will mean cutting out a triangular section which allows the spindle of the mixer flap to be removed. Remove broken mixer flap and replace. Use two pack epoxy to replace triangular section that has been cut out. Then try to work out what caused the flap to break in the first place.
My latest theory is that the actuator is faulty and sometimes goes beyond its stops, It tries to force the mixer flap to move further than it can and breaks the spindle of the flap.
